I was doing a yearly inspection of this motorcycle when I noticed the plastics had began to separate. After removing the plastics to try and reset their positions it was apparent that the fuel tank had become swollen and enlarged by approx 1/2 to 3/4 of an inch total. After speaking with a dealer as well as an independent repair shop I was advised that the tank needed to be replaced out of safety concerns. KTM does not warranty this item or acknowledge that its a known issue according to local KTM dealers. Its a bit too pricey($1800+Tax+Labor) to replace totaling almost the cost of trading in for the latest year model versus repair. That is assuming the part can be found in a dealers network…
Fuel tanks swells up, causing surroundings plastics to break and seat latch comes undone while riding. Very unsafe that seat comes out of the latch become of fuel tank swollen. Rear part of seat lock/latch attached to the fuel tank. Expanding of the fuel tank causing the latch/lock of the seat comes out.
The fuel tank expanded after only 1 year of operation, 3600 miles. The fuel tank has expanded to the point of resting on the exhaust and stretching the rear fender plastics apart. I submitted it for warranty repair 6/2/2025 and KTM has approved the repair but not provided a new replacement and the vehicle and been disabled due to this issue for a year now and they has zero solutions or compensation for a defective fuel tank.

I am experiencing gas tank swelling, and am concerned about expansion/cracks in the tank. Iâve submitted three claims after taking the motorcycle in for review. KTM has ignored my concerns, as they will not reply. No diagnostics were complete, but I personally verified proper fuel line vents were not obstructed. Case numbers with KTM include CS0680873, CS0677844, and CS0646742. This gas tank is part of the rear subframe, so it is also a structural part. The plastics that were installed showed obvious signs of deformation at thru holes for bolt placement. I suspect improper thread loading on the thread insert for the tank that could leak to cracking and a thermal event (fire).
The rear body fairings/panels do not correctly assemble together on this motorcycle, which leaves unintended gaps between the panels and insecure connections to each other and to the motorcycle. It seems that interference with the gas tank is preventing correct assembly.
- Motorcycle gas tank developed a leak near where it bolts onto the frame while riding. KTM dealership did an inspection while they had bike from Aug 24 2024- April 3 2025. KTM determined itself not at fault and I had to pay $1,990.18 out of pocket for replacement. KTM kept faulty gas tank. -Gas tank leak is very dangerous to the rider as well as others because fuel is VERY flammable. Luckily no fire, was stranded 2 hours away from home where I waited for fuel to fully empty on the floor before towing home. -KTM owners on online forums have experienced same leak on this model bike, KTM dealerships should have documentation on multiple reports of faulty gas tanks. -No warnings before failure…
Seems as if the gas tank has expanded and caused the rear fender plastics to pop out of the clips and can see fender body gaps larger than before.
Technical service bulletins (TSBs)
Repair instructions and other communications the manufacturer sent dealers about known issues. A TSB is not a recall, and the repair is usually free only while the car is under warranty; ask your dealer for the bulletin number.

Continental Tire the Americas, LLC (âÂÂCTAâÂÂ) has determined that certain TKC 80 tires fail to conform to Federal Motor Vehicle Safety Standard No. 119, "New pneumatic tires - other than passenger cars." CTA has initiated a tire safety recall to remove these tires from service. The KTM models listed above were originally equipped with TKC 80 brand tires. CTA has determined that groove cracks in the tread rubber developed during internal testing. Groove cracking may appear during the tire service life and can lead to tread separation, increasing the risk of a crash. On the specifie

On affected motorcycles there is a possibility that the bellow style gasket can be damaged caused by deviations during assembly. Damage to the bellow gasket may affect the function of the clutch slave cylinder. This could result in the rider noticing a change in shifting behavior and the clutch becoming inoperable to the point where the clutch will not disengage when the clutch lever is pulled in. To ensure the highest level of safety, performance, reliability and customer satisfaction, it is necessary to replace the clutch slave cylinder on all affected motorcycles that have a bellow style

It has been determined that during the engine assembly process that the locking plate screws shown in Fig.1 for the camshaft and balancer shaft possibly were not mounted correctly on the following models: 2019 690 Enduro R and 2019 690 SMC R. These two screws must be removed, cleaned, have LoctiteÃÂî 243âÃÂâ applied and then tightened to a torque of 6 Nm to prevent any possible loosening of the screws.
